How Soloheat manufactures cast alloy heaters

Every cast heater begins with a bespoke tubular heating element designed specifically for the required wattage, voltage and temperature profile. The element is precision formed before being securely located within the sand mould or steel die tool.  Molten cast aluminium or aluminium bronze is then poured around the heating element, creating a single, solid casting that provides excellent heat transfer and long-term reliability.  Once cast, each heater is fettled, machined on all critical faces, terminated electrically & hydraulically, and finally electrically tested & pressure tested on any cooling circuits.

Our in-house pattern-making shop (both woodworking and 3D printing) and fabrication shop (dies) can rapidly modify existing tooling or work directly from your physical machinery samples to dramatically minimise new pattern costs.

Soloheat can manufacture the complete assembly, including custom cowls, shrouds, and ducting to integrate seamlessly with your machinery.

Cast Aluminium Barrel Heater with Water Cooling + 3D Design & Printing

For applications requiring liquid cooling or precise thermal control, stainless steel or Incoloy cooling tubes can be cast directly into the heater alongside the electrical heating elements.

This integral construction provides efficient heat transfer and rapid heat dissipation, helping control process temperatures and reduce thermal stress during repeated heating and cooling cycles.

Cooling tubes are available in a range of outside diameters, including:

Imperial: ⅜″, ½″ and 1″ OD
Metric: 8 mm, 10 mm, 12.5 mm, 15 mm and 20 mm OD

Other sizes are available on request.

Tube material, diameter, configuration and connection arrangement can be selected to suit the application.

 

Why are cast aluminium heaters so efficient?

Aluminium conducts heat approximately three times more effectively than steel, allowing the heat generated by the internal tubular heating elements to spread evenly throughout the casting before being transferred into the machine component. The result is improved temperature uniformity, reduced hot spots and excellent process stability.

Choosing Between Cast Aluminium and Aluminium Bronze

The choice between cast aluminium and cast aluminium bronze depends upon the operating temperature, power density and environmental conditions of the application. Cast aluminium offers excellent thermal conductivity, rapid heat transfer and outstanding value for most industrial processes operating below approximately 400°C. For higher temperature applications or environments requiring increased mechanical strength and resistance to contamination, cast aluminium bronze provides higher permissible watt densities and operating temperatures whilst maintaining excellent thermal uniformity. Our engineers can recommend the most suitable casting material based on your application requirements.

How Cast Aluminium Heaters Work

Cast Aluminium heaters are manufactured by casting a high-quality aluminium alloy around a precision-engineered electric heating element. Similar to Mica or Ceramic band heaters, they transfer heat through clamping pressure by directly fitting them by use of bolts or strap bands.  Due to their robust construction and machining capabilities, cast aluminium heaters can also become an integral part of the heated component, providing excellent thermal conductivity and uniform heat distribution.  The aluminium casting acts as both the heater body and an efficient heat spreader, reducing hot spots while maintaining consistent operating temperatures.

Many cast aluminium heaters can be supplied with integrated cooling tubes, or cast in cooling fins around the outside of the main body.

When cooling water or air is introduced, the heater can rapidly remove heat from the process without removing the heater itself.

This makes them ideal where both heating and controlled cooling are required.
